Why Deep Bites Genuinely Beat Thin Passes

Forged bar is produced by cogging, also called drawing-out — progressively hammering or pressing a large cast ingot along its length in a series of overlapping strokes, each one reducing the cross-section slightly and elongating the piece, rather than in a single continuous pass through shaped rollers. This sequential, overlapping working action is genuinely different from rolling’s continuous, single-pass reduction.

Here is why cogging specifically, rather than simply casting a bar-shaped ingot or lightly rolling one, achieves a level of internal consolidation that matters for large cross-sections. Because each cogging stroke works only a short length of the bar at a time but penetrates deeply through the full cross-section with each bite, unlike rolling, where the reduction per pass is spread thin across the entire length and penetrates less deeply into the core of a large section, cogging is genuinely more effective at closing internal porosity and breaking up the coarse, as-cast dendritic structure specifically at the center of a large-diameter ingot — exactly the region a continuous rolling pass on a large section struggles to work all the way through. Forged bar therefore achieves genuinely more complete core consolidation on large cross-sections than an equivalent rolled bar would.

A genuine, honest limitation is worth stating plainly. Because cogging works the bar in a series of discrete, overlapping strokes rather than one continuous pass, it is a genuinely slower and less dimensionally precise process than rolling. A cogged, forged bar’s surface finish and dimensional tolerance — straightness, consistent diameter — are genuinely rougher than a rolled bar’s, and it requires additional machining or finishing to reach precision tolerances. Forged bar is not the economical or practical choice for smaller-diameter, standard-tolerance bar stock, where rolling is genuinely faster, cheaper, and already dimensionally precise. Forged bar is the deliberate choice specifically for large cross-section, high-integrity bar stock, not a universal replacement for rolled bar at every size.
